All that fly ash clogging kinda answers why the swinging flap over the sight port wasn't pulling shut with the usual pronounce "clank" sound. ;)

Flue pipe ——- every other year I have to replace flue pipe to chimney—— I use galvanized 5 inch —— any suggestions of a better pipe

I think the way you are storing the pipe is the problem. 24 gauge (or thicker) black pipe would last longer, but you should try to clean it well at the end of the season and store it somewhere dry.
